Unfolding the Future of Phone and TV Screens

A New Mexico company says its new way of making tiny LED screens could make big TVs cheaper and phones that roll up like paper.

A small company in Santa Fe, New Mexico, thinks it has found a way to make screens much better than the ones on your phone or TV right now. The company is called iBeam Materials, and it is working on a new kind of screen technology called MicroLED. If their plan works, future screens could be brighter, last longer, cost less, and even roll up like a newspaper — just like in the Harry Potter movies.

Most phones and TVs today use screens called OLEDs, which stands for Organic Light-Emitting Diodes. Each tiny dot of color on an OLED screen, called a pixel, makes its own light using materials made from carbon. This is great for picture quality, but there is a problem: the word 'organic' means these materials can wear out, especially when the screen is set to full brightness. Over time, OLED screens can get dimmer or develop spots that stop working.

MicroLED screens are different. Instead of using organic materials, they use millions of super-tiny LEDs made from materials called semiconductors, which are more like the chips inside computers. These tiny lights can make sharper images, deeper blacks, and brighter colors than OLEDs. Experts agree that MicroLED is likely the next big step in screen technology for phones, TVs, smartwatches, and even smart glasses.

The big problem with MicroLED right now is the price. One MicroLED TV from Samsung, called the Wall All-in-One, is 146 inches wide and costs $219,999 — more than most people's houses. To build a MicroLED screen, workers must pick up and place millions of tiny LED parts onto a surface that controls the picture. Even a tiny mistake can leave broken pixels on the screen, and fixing those mistakes takes a lot of time and money.

iBeam Materials says it has a smarter way to build these screens. The company uses a special process to coat a thin, flexible metal strip — kind of like a long ribbon of foil — with a surface that LEDs can grow on. The foil moves through machines on rollers, similar to how film moves through an old movie camera or how tape moves in a cassette. As the foil rolls through, layers are added to build the screen materials, in a process called roll-to-roll manufacturing.

This method could be a big deal because it might get rid of the need to move millions of tiny parts by hand. Instead, the LEDs and some of their control electronics could all be built together on that same rolling strip of foil. Bruce Berkoff, the chief marketing officer for iBeam Materials, said this could lead to screens that are thin as paper, very bright, flexible, and much cheaper to make. He also said Samsung has shown early interest and that the two companies even share some patents.

The savings could be huge. iBeam says its factory setup could cost five to ten times less than a normal MicroLED factory. Berkoff said a $100 million investment with their method could do the work of a factory that normally costs $2 to $3 billion. On top of that, the day-to-day costs of running the factory could be 30 to 50 percent lower, which could eventually mean cheaper screens for shoppers.

Experts outside the company are paying attention. Raymond Soneira is the founder of DisplayMate Technologies, and he has spent more than 20 years testing screens of all kinds. He said MicroLED has already proven it can make outstanding images, and he thinks iBeam's approach sounds very promising. 'I'm looking forward to seeing an iBeam prototype because it sounds really promising,' Soneira said.

MicroLED displays will probably show up first in smaller products like smartwatches, phones, and special headsets, where the brighter light and longer life are worth the higher price. Really big and affordable MicroLED TVs for the living room may still take a few more years. But if iBeam's roll-to-roll method works at a large scale, the dream of a screen you can roll up like a poster could become a real thing in stores before too long.
